Why Are Crystals Still Wet After Centrifugation? 6 Key Factors to Check A centrifuge can operate without obvious mechanical problems while the discharged crystals remain wetter than expected. For a chemical plant, the consequences may include additional drying demand, difficult solids handling and inconsistent product quality. It is tempting to increase the rotational speed or replace the screen immediately. However, even a correctly specified crystal dewatering centrifuge cannot overcome every feed-related limitation. Residual crystal moisture is not determined by centrifugal force alone. It also depends on how readily liquid can pass through the crystal bed, how the solids are fed and conveyed, and how the separation process is operated. Before changing equipment, check the following six factors. 1. Particle Size Distribution: Are There Too Many Fines? Crystals with a narrow, relatively coarse particle size distribution often form a more permeable bed than mixtures containing many fine particles. Fines can occupy the spaces between larger crystals, increase flow resistance and retain more liquid through capillary effects. A single average particle size is therefore not enough to describe dewatering behavior. Two slurries with similar average sizes can perform differently if one contains substantially more fines. What to check: Compare particle size distributions from the crystallizer, centrifuge feed and discharged cake. Pay attention to the fine-particle fraction, not only the average size. Also inspect the filtrate for lost solids. 2. Crystal Shape and Breakage: Is the Process Creating More Fines? Particle shape matters as much as particle size. Needle-like, plate-like or fragile crystals may pack differently from compact granular crystals. Some form beds that drain slowly even when their nominal particle sizes appear suitable. Breakage can also occur before the slurry reaches the centrifuge or during feeding and solids transport. Aggressive agitation, pumps, feed acceleration or internal conveying may increase the fine-particle fraction, depending on the material and equipment design. What to check: Look for visible crystal damage and compare microscopy or particle size data before and after separation. If the fines fraction rises, investigate the full transfer and feeding route rather than assuming the crystallizer is the only cause. 3. Feed Solids Concentration: Is the Slurry Consistent? A filtering centrifuge must remove the incoming liquid while forming and maintaining a drainable solids bed. If feed concentration falls or fluctuates, the liquid load and bed formation can change. On some pusher centrifuge duties, poorly stabilized dilute feeds can reduce separation efficiency or contribute to cake rewetting. Excessive loading can create a different problem: insufficient drainage time or an uneven bed. Neither maximum feed rate nor maximum solids concentration should be treated as a universal optimum. What to check: Record feed solids concentration, slurry flow and dry-solids throughput over several operating periods. Compare these measurements with cake moisture, rather than relying on a single grab sample. 4. Mother Liquor Properties: Is the Liquid Difficult to Drain? The liquid phase has a major influence on filtration. Higher viscosity generally slows flow through a porous crystal bed. Temperature and dissolved-solids concentration may change mother liquor viscosity and, in turn, dewatering performance. Temperature changes must be evaluated carefully. Heating a slurry may reduce viscosity in some systems, but it can also alter crystal solubility, lead to dissolution or change the product specification. For temperature-sensitive products, this is particularly important. What to check: Monitor mother liquor temperature, viscosity where available, and composition. Investigate whether periods of high residual moisture coincide with changes in these properties. 5. Screen Condition and Drainage: Is the Liquid Leaving Freely? A centrifuge screen is part of a filtration system, not merely a barrier that holds crystals back. Effective drainage depends on the screen opening, surface condition and the solids bed that forms above it. A screen that is blinded by fines or deposits may restrict flow. A damaged or unsuitable screen may cause unacceptable solids losses. Simply choosing a smaller opening is not guaranteed to produce a drier cake: it may increase flow resistance or encourage blinding. What to check: Inspect the screen for blockage, deposits, wear and damage. Review both filtrate clarity and cake moisture after any screen change. A drier-looking cake is not an improvement if valuable crystals are being lost to the filtrate. 6. Operating Settings and Washing: Is There Enough Effective Drainage Time? Centrifugal force, residence time, cake thickness and throughput interact. Increasing the feed rate may shorten the time available for liquid removal. Changes in pushing frequency, conveying conditions or other machine settings can alter how the cake moves and drains. Washing adds another variable. Crystal washing can remove residual mother liquor and improve product purity, but the wash liquid must also drain before discharge. An unsuitable wash rate or poorly positioned washing stage may leave additional liquid in the cake or even dissolve part of the product. What to check: Review throughput, rotational speed, cake distribution, discharge behavior, residence time and wash-liquid flow together. Change one relevant variable at a time and compare repeatable results under similar feed conditions. A Special Caution for Hydrated Crystals For hydrated salts such as copper sulfate pentahydrate (CuSO₄·5H₂O), water contained in the crystal structure is different from free liquid left by separation. Some heating-based measurements can remove water of crystallization as well as surface or interstitial moisture. Before comparing moisture percentages, confirm exactly what the test method measures and whether it is suitable for the product. Otherwise, a measurement problem may be mistaken for a centrifuge performance problem. What Should You Measure Before Changing the Centrifuge? Start with a consistent baseline: Feed: Slurry flow, solids concentration and particle size distribution. Liquid: Mother liquor temperature and relevant physical properties. Machine: Speed, feed distribution, screen condition, cake movement and washing settings. Results: Discharged-cake moisture measured by a validated method, filtrate solids loss and production throughput. Use samples taken under comparable operating conditions. When practical, a controlled laboratory or pilot test can help distinguish a feed-property limitation from a machine-setting problem. Does the Application Require a Different Centrifuge Type? For freely draining crystalline solids, a pusher filtering centrifuge—such as an HR-series application—may be worth evaluating. A screen-scroll filtering centrifuge, such as an LWL-series application, can be another option where its conveying and drainage characteristics suit the material. Neither type should be selected from crystal size or hourly capacity alone. Particle strength, fines content, mother liquor behavior, washing requirements, corrosion conditions and recovery targets all influence the result. Sometimes feed stabilization or better crystal quality offers more value than a machine replacement. The practical starting point is a process diagnosis, not a higher-speed setting. Question for plant engineers: When crystal moisture rises in your process, what changes first—the fine-particle fraction, the feed concentration or the washing conditions?
